my A/C stopped blowing cold this week and i remember getting sprayed in the face with foam this past winter when i turned the heat on... so i figured yep has to be the blend door...
expecting to see swiss cheese when i pulled the heater core, but NOPE all in tact.. that damage was from me pressing on it with sticky fingers from the glue on the cover... while i'm in here i may just pull it and strip all the foam and do it...

No, I was serious - because of my well developed abilities to break all things plastic, my much better half changed the filter in fear that I may bugger the cover - I have never in fact seen the inside.

AC should still blow cold with the door even having little to no foam. It's the heat that will suffer as the blend door being open will only really allow the system to get up to ambient temps + a little more. I'd redo the whole door just for good measure. Most seem to cut the bottom under the dash near the pivot arm and drop the door but this sounds crazy to me as now the HVAC system has been compromised as it's all sealed. I was able to pop the pin off the blend door and use HVAC tape very carefully along the whole door. Having the pin out allows you to swing the door back and forth with your fingers while working. It's very frustrating with the tape as you need to slide it in place without the sticky side hitting first. (Think the game operation). Metal HVAC tape is key here as it keeps it shape and can be slid into place. My heat is back to 100%.
