Decided to remove the heatshield by the manifold and saw that it was cracked. That explains some of the rattle.
Since the coolant used was not phosphate free, I decided to remove the head and I am glad I did. The head gasket had bubbles in some of the water jackets. Fortunately, it did not cause any pitting to the head surface.
So, now I guess all the gaskets and seals will be new .
Why is the engine still in the car??? I am begining to wonder. It could have been easier with the engine out. I promised myself to leave it in there so I will be true to my promise.
Regards.

Trevor, I am not sure yet. I will have to ispect the head better and see. It made very good numbers so the head is in excellent shape. I will go to my machine shop and see if they can surface it.
Arash, no slope. Just try to do things right and not cut any corners.

Yes Luis.
It started with front engine reseal and lower bs seal. I was planning to do all this in winter of 2008 but I guess I am ahead of schedule now .
I have a spare fresh head so I will put that on for now. Nothing trick, just new guides, seals and a 3 angle valve job. The trick stuff will be later.
I have also decided to get all nuts/bolts plated while I wait for parts.
Ordered a new water pump and rebuilt alternator. I think the budget just went from $300 to $1000.

In case you didn't know, silicon comes in different flavors. When used for o'rings, it works as a lubricant to avoid o'rings from getting chewed. I learnt this from Dave Lindsey yrs back.
There is no need to ever use silicon as a sealant. The o'rings act as seals.

The story is pretty much a carbon copy of what happened with our blue 968. Was just going to change the chain and pads. Then I noticed all the brittle plastic and gooey hoses. I thought a 220k-mile engine should probably need a HG soon so I took it out, and I saw the 2 or 3 holes which had just poked through the gasket by the water jackets. The head was pitted very slightly but easily fixed!
I set out with a budget of $200 and ended up spending... $1000 I think.

One more reason why it's usually better to buy a car from an **** enthusiast as it's usually well kept and cheaper in the long run. Pay now or pay later?

I think the big ticket items are something I could avoid but prefer doing. I don't need an alternator or a new water pump but with 118k miles, how long before I actually need them?
I don't have much spare time with my kids and job. If I am going to do something, I try to look in the surrounding areas and see what else can be done. It might pinch me now, but it could save me a lot of TIME in the future. Its not about the $$ with me, its about time.
As with most of our cars, the ps hoses have slight leaks so I am also swapping both hoses on the reservoir. After reading Jim's article in Excellence, I feel compelled to fix this nagging problem that eats castor blocks, swaybar busings etc.
I know when I am done, I will feel good knowing nothing was left on the plate for later. It is all done and I can have happy motoring for a long time to come. I have no plans to sell this car. Can't find a worthy replacement to something this unique.
Regards.

Transmission is out of the car. Now I can pull the torque tube back and pull the bell housing off to get better access to rear main crank seal.
I am going back and forth on if I should pull the engine out. If I do, I know I would want to plate all nuts and bolts.
Decisions..Decisions...
