Nicely documented project! That was posted before I bought a 944 and joined Rennlist, so I never got to read it.

Seems odd that the plastic coupler isn't listed in the PET, but everything else connected to it is.

This could be a good candidate for printing, maybe I'll try it with ABS, but I suspect it might feel better with Nylon. I wonder if it would be more economical to just drill a couple holes in a block of aluminum and mill the faces - or should it be plastic?

There's also a new filament material I'm really excited to try - Armadillo from the same company that makes my favourite material, Ninjaflex. They claim it's 86X tougher than ABS, 90% higher abrasion over nylon, and NO WARPING ISSUES. If true, this could open up a lot more opportunities that were previously dismissed.

I'd think plastic was used so as to avoid binding. But maybe brass pressed into plastic or aluminum would be a good solution. The armadillo material sounds like a good choice compared to ABS.

As an aside, using thrust bearings takes the load off the ID surface of the coupler, so that opens up material choice a little. It just has to keep the bearings in place.

I've been eyeballing this stuff since it was announced and am very interested to hear your impressions.

Thinking about this more inspired me to get back into SolidWorks and try my hand at an improved coupler design:




This part houses thrust bearings. With a hardened washer on each side of each thrust bearing, the bearing assemblies sit flush to the outside faces of the coupler, keeping dirt from getting in. The counterbores are ~0.1mm oversize to allow everything to spin while keeping out most grime.

The timing cover cap (944.106.103.03) is still available from Porsche for $7 here.

The airbox cap (944.103.103.00) isn't available from Sunset - I think this is because you need to buy the complete Turbo air-box now for any related parts.

I could probably make a 'rubber' insert for the hardpipe clamp.

I can print/offer any of the above, especially if people wanted colors in addition to black. If anyone is interested, private message me and I'll tally up the interest.

Lulzbot Taz5 with ABS (village plastics).

I print at a 45° angle so there's no need for support (except to secure it to the bed).

It's not as complicated as it looks - they ship mostly assembled.

The bed size is overkill - I'd recommend their smaller printer to everyone!

Thanks. I figured some people may want matching colors to other printed items appearing in the engine bay.
