Biggest headache I've had was my fault. Accidently dropped a nitrous jet in the intake... Started the engine to hear that little metallic ping, ping, ping sound as it went into the spider and down the runner. Followed by the engine jolting, stopping and then throwing up chocolate milk out the dipstick onto the garage floor.
Sigh..another 4 month rebuild... Cracked the #2 cylinder. Piston and head were okay but needed a whole new bottom end. But hey, look on the bright side, I had fun all winter int he garage and was able to make a pretty avatar...
Oh and getting the instrament panel out of the pod is harder than it needs to be.

Changing the pilot bearing sucked since it required removing the clutch pack, finding out I couldn't get a bearing puller small enough, hacking together my own and then spending a knuckle-busting hour on my back getting it out. Clutch master also sucked, what with removing the booster and all. Cam tower gasket was damn near the worst since the old gasket was original and it literally took me two weeks to get the damn thing cleaned off.
But the job I hate more than any other? Reinstalling that stupid useless horn inside the airbox! Align the air meter, hope it doesn't move, stand on one leg with my back stretched and put the lower half in place, hold it down while using hands 2, 3 and 4 to simultaneously hold the horn in place, ensure the air meter doesn't move, get a screw started and then tighten it...only to have it all fall apart and start over. I HATE THAT THING.

Overheating problems. I hate them.
Real pita: I vote for r&r steering rack. Why the heck aren't those 17mm bolts captured? Why the near blind install of the 17mm bolts that are nearly impossible to get a hold of? why do the solid al mounts leave a perfect ring shaped bruise in my forehead?

So far I've done the steering rack, R&Red the trans, done the MMs, new clutch, exhaust R&R (a few times), top-end refresh, and a few other things.
The most prolonged issues so far that had me chasing my tail? Either idle issues or the rear hatch seal. I just got the idle taken care of about two months ago after a solid 5 months of surging idle and various tests and fixes (so many variables and when more than one is out of spec, it can take forever). The rear hatch seal still leaks in heavy rain and it's driving me CRAZY. I can't get the damned thing adjusted right.

Depends on my mood.
My worst mood was doing broken exhaust studs while the engine was in the car.
Second worst was doing a rear main seal at the track and then having them start and end the time trials early.
Often it's putting the clutch back in after some other big job. Gotta lift, maneuver and hold that sucker while fumbling with bolts and those alignment dowels.
I'm seeing a trend here. It's laying on my back while having crap fall and drip on me in an over-heated garage and dealing with something clumsy that just won't cooperate.

For me, that irritating "Taillight" warning that comes on ever time I turn on the headlights. One stab to the brakes and push the clear button fixes it. Until I turn on the headlights again.

1 - replacing coolant expansion tank

3 - replacing C/V joint boots
4 - replacing rear main seal
Actually, I seem to be cursing equally bad no matter what I work on and keep asking, Hans, why did you have to design it this way ;-)

Bill I grant you I have not personally pulled the 5-speed trans, just the auto. But I do know that the 5-speed is much lighter. It took 2 guys and a dolly to drag the auto trans, where the 5-speed unit could be carried. Also working under there, the many lines and crap that are attached to the auto trans and can break, stretch etc really suck. The auto trans (not the 5-speed) has:
electrical cables that must be un-pinned INSIDE the car and snaked through the hole in the body;
vacuum line and cable that do not just pop off and easily get damaged, and run sandwiched between the torque tube and body so you have to drop the tube to gain access;
top bolts on the auto trans are almost impossible to loosen or tighten, need an immense number of 5-foot u-joints and extensions to get up on top of the tube.
once the trans is loose it will crush you and kill your brake lines unless you remembered to loosen them all along their travel

I have had the driveline out of mine 4 times now, it is almost trained to the point I just throw some tools under it and whistle, out it comes, good boy.
It is a bitch the first few times, the last time I did it with out help, in and out in a day to replace the rear main seal.
But I have a lift and two transmission jacks, that takes a bunch of the pain out of it.
I usually do not curse when working on a car, just do one thing and move on to the next thing, but putting the GTS mirrors on was pretty blue.
If I had to do that for a customer, I would not do it for less than ten hours.
It has to be the worst single thing I have done to this car.
