A better result with the welding. The tubes were welded on long and a nicer 3mm weld bead around the base looks OK. The tubes will be trimmed back to where they should be and the welds knocked back just a little.
Not bad. I will work on them and see what sort of finish comes up best.

I'm reasonably happy about the rework. Still a lot of cleaning up to do and yet to decide how much weld bead I leave as a weld rather than a finished fillet.
Top caps are same material as the door cards and I will glue them together and glass them over to make a strong lightweight plank. The final finish on those will be a nice stitched leather top on thin foam padding.
I won't be using the rear pull strap slot - the looped strap will come out at the mechanism, just below and forward of the armrest structure.

Will line these up against the actual door to make sure we hit good sheet metal for the rivnuts and get the position and angle right in relation to the seating position.

It's looking a lot better Dave. Can you use a Dremel to get the weld perfectly smooth?

Yeah, the welds at the seams are a bit large so they will probably be smoothed right down to seamless. The welds around the tubes, I will start with abrasive paper and see from there. The original vision was to have nice weld beads on show, but the sheetmetal shop couldn't seem to replicate the weld beads we agreed on up front. Slightly disappointing but end result should be OK. In the end I got tired of driving out there and dealing with different guys who seemed to not appreciate that they were for a fine 911 and not a lash up drift car backyard intercooler pipe welding job for a box of beer. Next challenge is dealing with anodisers....they are a bit like chrome platers and powdercoaters......oh.

Thanks, but not quite enough to attempt these myself. My welding skills need some work. I lack the right gear in the garage so usually have to design around that when drawing up a project. The pro's certainly have the good stuff. I saw these right after the development was folded up prior to welding and the accuracy and tight joints were incredible.

Very nice. Personally I would just go raw, brushed aluminum. Would not even put the pad on top.

My door cards are course cut suede with no armrests. ....but I would love your.
