Thanks Spyder_Man. Do you have any photos of your duct? I'm interested to know if you have the same gap on the rear side of the plenum as depicted on post 2 above.
I will say that the engine bay looks much better, and the ten pound weight loss at the rear of the car is a nice weight reduction. This is a great mod.
I took a few photos during and after the installation, but none of them were up close photos of the duct to shroud fitment. This one might provide a little insight. I can take a better one once home:
P.S. If you need any high-temp zipties for tucking the wiring away on the fuel line, let me know. I bought a big bag of them and used probably six at most.
It looks like you also have a small gap on the side facing the rear of the car. I guess this is typical fitment. I'm still not accepting the beaver tooth marks on the bypass duct that Sunset sent me.
Yeah there is a slight gap on the side. The tube end is more oval and the shroud opening is more round, if that makes sense. I made sure it all popped into the first ridge of the duct, and it's been working great. Before the bypass I would get a lot of burning oil fumes when I turned on the heater. Not anymore. Now to fix that oil leak...
I have a carbon version of the RS duct and the fitment is pretty poor as well. However it doesn't seem to affect its operation (heat works just fine) but aesthetically the fitment looks like garbage.

I recently bought the Rennline version of the RS duct and tried installing it over the weekend. I could not get the duct to fit into the shroud any better than yours. The two fit together perfectly outside of the car, so I suspect the issue is the shape of the duct. Anyone have any pearls of wisdom for a more "finished" appearing fitment?
You might have a little better luck mating the tube to the shroud without the shroud bolts tightened down all the way. Once it is set all the way into the first lip then tighten it all down.

To me it looks like the tube is made with the wrong dimensions, there is simply not enough angle on the elbow of the tube.

Tried that, I thought that would work (at least in my case) once fitted and tighten down, the duct would just pop out on the fan shroud. Many hours were wasted. It seems the only true fix is to cut the duct and change the angle or make some kind of adaptor to the bottom end of the duct.
I had kept the 993 shroud on my '95 but had to remove 2 inches from the middle of the bypass tube. Thankfully the stock blower rubber coupler is the perfect diameter to couple the two cut pieces of tube back together. Having a rubber piece seperating them also allows for easier installation and some give for lining everything up.
Agree this is most likely a poorly manufactured part and not a hacked-up return. I did mine several years ago....it wasn't perfect by any stretch but it was better than yours. Seems there is a lot of variability in these and not much QC.

This... Here's the replacement I received from Sunset. It looks a little better than the first one I received, but still looks like there's a beaver running loose in the factory gnawing on these ducts. I really don't think the fitment will kne any better.
