I have on in the car and one on the engine stand with the same drama if possible it may pay to mount an old pump to chose a drill thats a neat fit in the pump and use the pump to locate the drill to get started in the center I went and bought a propane torch to tackle the one in the car not broken yet .
what is the best penetrating spay in everyones elses opinion ???
I'm going to try dumping some unlit propane on it to freeze it

If you have to drill the hole bigger than a thread insert size, you can always tap it larger and make your own thread insert out of a bolt.

ok so i tried messing around w/ some different method but it was obvious that i was going to have to fix this the right way. I thought about having my block tig'ed up and retapping the holes but that would require me to pull my motor all back down..not gonna happen. I ended up breaking down and going up to HomeDepot, buying a Dremel, some carbite and diamond bits and having at it. I ended up grinding out one of them pretty well and the other i got the hole deeper but i dont think i ever removed all of what was in there. I borrowed my dad's thread insert kit and drilled, tapped the holes out to 3/8", installed the inserts w/ some JB weld on them to seal them up and bought some american thread bolts to go w/ them. PUt my waterpump on tonite and she is nice and tight w/ ALL the bolts! Hopefully i'll never have to go through this ever again...

Wow. Next time as others have said find a good welder and tip him well. I broke off a turbine stud on my new 997tt and broke 3 drill bits and an EZ out inside the broken stud. My welder took a MIG and built up some weld on the broken stud into a nub and then just twisted it out with some vice grips. Took him about 2 minutes max.

i have a MIG welder but when the piece that is broken is down inside of a hole-not flush or sticking out- its hard to weld something to it. Oh well- its done now thats all that i care. THanks for the advise everyone - Dan.

nice! When building Rock's turbo cab we broke a bolt off in the back of the hot housing. I welded another bolt to it and cranked it right out. Luckily the motor was out of the car. Broken bolts and extractors are the worst!
