I went through this with my '81. What I found was the new master cylinder diameter was smaller (not by much) than the old one and it could not displace enough fluid to actuate the slave cylinder.
I had to rebuild the original master and re-install. It worked fine after that.

I plan to do my 5 speed conversion as soon as funding allows, still need Superbearings, a shift boot and **** and a few minor parts.
I have not taken my master cylinder from the 80 apart yet to see if it can be rebuilt or not, so I may have a choice to make.

Dan, Sorry for the delay! I pulled the rod from our 88s4, which we retrofitted to a DD clutch with an old-style slave. The rod measures 138.70 mm, same number as Greg. There is no other difference that I can see between the cylinders themselves, but I did not measure that.

Dan to remove the rod from the slave spray some silicone into the boot/rod area on the outside of the slave, the retaining ring seals the outer boot to the slave so dirt cant get into the cylinder.
Once this is done firmly grasp the rod and while holding the rubber boot towards the cylinder, pull the rod out

Wow, so I took the slave rod out after cutting 15mm off it from before, and it was still 155mm long! So it turns out this slave cylinder rod was ~170mm long originally. I proceeded to cut another 16.5mm or so from it to make it 138.5mm long, buttoned it back up and no more clutch slip Thanks Jim, Greg and Stan!
For future reference, I had to cut 31.5mm in total.
