so the expectation is that the plastic sleeve is expanded by the driveshaft to be a good fit into the bearing? from the photos the sleeve OD appears a few thousandths undersize

It looks like that because photo angle and bearing chamfer. Fit is ultra tight, you can not turn or move the sleeve once it is pressed inside bearing.

outside Ø of sleeve is 30.05 mm
inside Ø of bearing is 30.00mm

Inside of sleeve is Ø 25.10mm, driveshaft is Ø 25.00, so the tension created by 0.05mm bigger sleeve outer diameter compensates here and lets ~0.05mm for easier driveshaft insertion.

What do you do about the bearing races?

I'd like to have a solution available for them in case they are not reusable. The super bearings cost too much with shipping and 20% VAT.

Usually races can be reused. They could be made too but small quantities of custom made parts tend to get expensive.

I can't confirm this 100%, haven't tested it but I think it works since I had 2 968 buyers that never got back to me so I guess it works.

The 944s and 968s all have 25mm drive shafts, so these can be used in either torque tube.

A little off topic but I currently have the trans and the motor out. Is it possible to rebuild the TT in situ without dropping the rear suspension and removing it? It seems like there would be enough room. Has anyone done this? I have some large washers, a big steel plate drilled for the TT bolt pattern on the tranny end, 6 feet of threaded rod and nuts, and 4 bearings. only thing keeping me from doing the job is I dont currently have room in my garage to drop the rear suspension (lots of crap in my garage!) or move the car, and I dont have the delrin inserts which im almost positive ill need.

The job is enough of a PITA to do on its own...doing it in the car would just make it worse.
If the trans and motor is out already, what is stopping you dropping the suspension?

Mainly the fact that I dont have room behind the car to get under it and work and I can't roll it forward because there is another car in the way in my driveway. I'm renting a house and share my garage with my roomate so you can imagine there isnt a whole lot of room with my huge toolbox, 4 huge shelves full of parts, an engine hoist, an engine stand, 5 blocks + tons of other parts + my car + all his crap. The driveway is packed because between him, myself, and my girlfriend we have 5 cars. I just really don't have a lot of space to work.

Sleeves (10) will be made till the end of next week, bearings are available in one day, so if anybody wants a set of bearings and/or sleeves, one extra set is available next week.

I am out of these for some time now but am thinking of making another batch as well as the seals.. Depends on when you need them, I will try and have a few extra made in about a month.
