life begins with the cheese grater.... i got away with using very little body filler, because my spot-welder buddy talked me into cutting open the fenders and simply welding in a strip of curved sheet metal (long, narrow triangle) for the win.....
this was before sanding.... getting pretty good at sculpting with the grater.

those photos were showing the rough cutting....
i figure less than 2 pounds per side and prolly not more than about 3/8" thick anywhere....
losing the 968 pop-up/hydrolic crap was the best part. and part of the inner and outer fender skin.
all adding up to fairly heavy.
as far as any future de-lam, cracking or splitting; is concerned — not going to happen. i use just barely enough cat on the inside part that will be feeling all the stress. i start with a thin layer of resin making contact with the metal, and it takes about 24 hours just to get to harden enough (as in, ultra sticky) for the next layer.
i figure less than 2 pounds per side and prolly not more than about 3/8" thick anywhere....

not bondo. at least, not where it counts. not going to be able to get into it in detail here except to tell you i know plastics. what i have underneath is kevlar-reinforced 3600 psi epoxy. the **** is strong, it has very little cat where it makes contact with the metal.... sure, there's a very thin layer of bondo to make a nice surface that's hard enough for sanding... but this layer is superficial... not going to see much stress. you need to make your resin such that has just the right amount of cat to cure over years instead of hours or days. and not use a polyester based resin at the stress points.... and that's how you get your project to last for a long, long, long, long time.
i have an epoxy surfboard from 1993. it's taken far more abuse, salt water, sun, etc, than my car could ever hope to see. the board still looks brand new. my car has the same stuff. unfortunately, the **** cost's about $280 a litre. basically the same stuff being used on the 787..... finally there's another reason why my fenders won't be coming apart. they're made of sheet metal with the 993 section spotwelded in. and the guy who did the welding is basically God.

thats a great ideea ! it will look great !
dont use regular filler..use fiberglass filler..its hard as a motherf', it never cracks and it seals perfectly.
only use white filler for under 1mm fills.
oh and if anyone complains that its a dirty job...you can always make a mold off these wings and make yourself a pair of FG or CF wings

(their Kitty Hair is good stuff).

bondo ? 100 psi... Evercoat (polyester) kitty hair is like 1000 psi !!
then, call the nice folks at Devcon and ask them why you can barely smash their plastic welder adhesive with a hammer after 24 hours. their aircraft grade adhesives are about 4 and a half times stronger than Kitty Hair, and in an airtight seal away from UV exposure both products will last almost forever. but Devcon adds flexibility and strength.... so it's also the perfect composite for bumper repair. look closey at this photo from a few hours after using the cheese grater, and you can see the Devcon along the fender line nearest to the hood. i have to remove just a bit more of it then add a bit of bondo mixed with resin above.... then, i still have a bit of sculpting to do, but, as you can see i'm getting close.....
nailed it. i mentioned maybe about 2 pounds of plastic per side... well, it's probably closer to a pound maybe.... but, at some point, i'll pay a visit to Joel at GT Racing and he'll be able to clone them and be make the fenders available in either gelcoat or carbon for anyone who wants to run oem Porsche Xenons. can't wait til i'm able to show you the lamps turned on.
