1.) I got my local powdercoater to do a dry run on a thermal coating so we don't have to send the manifolds out to a coater who doesn't see our volume as worthy of a price break.

I read CEL and non functional as two different things, and I assume they do to since they worded it as two different things.
The only reason the ECU would throw a CEL would be if the post cat sensors detected that the emissions were not being cleaned up effectively by the cats any more. So they are not really operating as cats anymore (ie they have become slightly reduced flow catless headers).
I think durable means physically durable. The 100 CPI would be less physically fragile than the 200 CPI which makes it better suited to the world of motor sport.
