I would think that with only 500lbs of force on it the arms could be made from aluminum. If I get a chance I will ask one of our engineers who do the specs for the splines. But I am certain it would take the force.

Rod, it would probably make more sense to drill lightening holes in the arm than to make it out of aluminum. The way it clamps over the spline, aluminum might deform and end up clamping unevenly. The real issue might be that the pitch on the spline is so close that aluminum would not have enough strength.

I can provide the arms out of 6061 T6 alluminum no problem.

Yes, the aluminum arm can handle a 500 pound load no problem - straight up and down. But, the drop links are at an angle on the 928 so the sway bar arm must also resist twisting under load.
I would have liked lighter weight also, but had to give it up (according to my calculations) to provide the reliability/durability that I wanted.
Frankly, they are not that heavy in steel - the whole front sway bar package is only a little heavier thatn stock and a heck of a lot stronger.

We have just improved the Ultimate Sway Bar Kit.
We now form the sway bar arms to the exact same angle as the original sway bar - this has improved our sway bar kit because now the drop link is more vertical, for a better delivery of the vertical motion of the wheel directly to the bar. The closer a drop-link gets to verticlal, the better, as the transfer of motion becomes 1:1 at true vertical. Less so when they are slanted.
The sway bar arms are also yelow chromate plated for rust resistance.
