Just curious as to the flap that wasn't working?
Was it for the feet?
My flap will bang when I put the heat on the feet.....I have the actuator and will swap it out this summer, but I was curious if you had the same situation.

It was the recirculation flap.....inside the large air duct we removed and placed the silicone on....944's might be different but the footwell flap is usually in the center console are...

Yes - I made a filter to put in the flow between the blower motor and the evaporator/Heat exhangeer on my '88 S4. I first cleaned the evaporator thoroughly (Sprayed a lot of Purple deteregent in there, let it set about 15 minutes, then sprayed with a garden hose). That process cleaned it very well, and the evaporator had a shiny aluminum appearance after a second similar treatment with simple green detergent. I made a frame out of a shirt hanger that fit into the opening to the plastic manifold, glued some of the higher efficiency furnace filter material to it, and fit it into the opening & re-attached the rubber boot.
It did slow the air flow - my estimate was ~10% or so - BUT it was probably higher air flow than I'd been getting with the evaporator/heat exhanger filled with dirt/oil/trash!!! I took it out after about 2 months of summer driving, and it was filthy. Cleaned it (sprayed with good deteregent, rinsed in water, dried) and re-installed it. Not too long after that that car was totaled by the semi-trailer truck.
The replacement street/highway car is a '94 which has a built in filter. Of course, it is about 4X as large as the one I installed, so apparently doesn't reduce airflow significantly. It does collect quite a bit of dust & debris, as well. IF I had a '93 or ealier, I'd make & install another filter like I did for the '88 S4.

Could you post some pics of the filter you made.....??? I'm assuming it went on the main housing (not the blower) just on the other side of the rubber boot? ...I wonder if the rubber boot would have enough tension to hold a light T-shirt type material filter? My boot was pretty loose....I don't think it would work, but a large rubber band around the opening, should have enough tension to hold it???

The hood was pretty easy.....almost impossible alone, but simple with two + people....its lined up better now, not as far forward as it was before & it doesn't rub anymore.....it is a touch low in the rear.....but thats easy to fix....I will mess with it today!

Damn that is one dirty evap! I did something similar for my MB and also noted very good results and super cool air. I have to do this on my car!

If the recirc flap doesn't need to be replaced.......then its really not that hard...maybe 1.5 hours tops! Most of the time spent cleaning and aligning the hood!

Taking the fan out is not hard. It's also a good time to clean the fan and lubricate it. WYAIT principle applies. You don't want a noisy fan 2 days after this (murphy's law).
That's how I marked the hood for easy alignment.

Sorry to bring up such an old post, but I'm blaming Roger for me doing this tonight, Ive got the blower out and the evaporator pretty clean with a shop vac, rev limiter's toothbrush ( dont tell her,lol) and time... Gary, you said you used simple green and water to clean yours? Did you do this in the car,and if so where did all the water go?

Yeah, I just used a brush on a long stick through the boot area between the blower and the evaporator housing. Just push the boot out of the way. Then a long hose on a vacuum to pick up the crap. Also, you can unbolt the resistor pack, put a string on it so you can pull it back in place later, drop it into the housing and use that hole for access to the evaporator fins. It's a small opening but more direct.

Ok, So i am going gung ho on my actuator replacement surgery and have the footwell knocked out, the center comb flap i got removed and the diaphfram replaced but i havent been able to reattach the lever yet. (Didnt drill a hole at all, just pushed it off)
Now i am on the recirc and this box is a real PITA to remove. A couple things I had to do that i hadnt seen mentioned was that i had to pull two ground bolts that have about 20 different ground wire attachments to them to get the rear bracket out. The blower fan is loose but i cant get the damn black recirc box to drop! Its being bad! I guess i need to keep on prying at it to break the seal. Uh, my back is killing me now! I wish i pulled the passenger seat, damn i need to redye it anyway!

Ryan, it can be a bitch. Make sure you have the rear bracket off also when you pull all 300 nuts/bolts off that. I used a putty knife and worked around the entire box, then pushed from the top to get it to go.

pushed from the top? As in from the engine bay? I cant figure out how to remove the loose blower fan, i guess it has to come out though, actually i would have to pull the cowl panel and wipers off huh? How do you get the wiper arms off?
