Just replaced mine today, cost me a whopping 0,20 Euro and probably saved me a few hundred in radiator damage!

Old ones were still there but came off with almost no effort.

Cheers

Thanks again for this JP. you pointed it out to me at the last virginia meet up. went out today and picked up some clips so hopefully won't have to be doing radiator repairs anytime soon!

What size hole did you make, and what size pin did you use.

The cotter is 1/16 x 1/2, and the hole was either 3/32 or 5/64 IIRC. Hope this helps!

Oh, and to make life easier put the washer on the shaft and then nick the spot where you want to drill with a hand file- that way the bit won't walk.

I wasn't aware of this issue. I checked mine. If I'm looking in the right place, it sort of looks like a bolt with washers with a square male through a square female (sorry if that description is confusing). But I don't see a circlip or anything like it holding it in. It almost looks like the pressure from the bracket helps to hold it in. Does anyone have a pic of how this should look?

Doug,
Look on page 3 for clean pics of what it should look like.

I'm bumping this thread as a PSA, and including more details of the locking clip described in post #66 in this thread.

For those just joining, the problem is that the factory "E-Clips" fall off and allow the headlight motor to punch a hole in your radiator. Radiators are expensive, clips are cheap, and this doesn't need to happen. If you are unfamiliar with the problem, then please spend a few minutes and read through this thread from the beginning.

Borland, in the post above, suggested using the locking clips that Porsche used in the A/T shifter linkage, part# 999-166-005-02. They are a buck each (two req'd) from Roger, Sunset, or your local dealer.

Another alternative is the same type of clip from McMaster Carr, their part# 94824A400, $5 for a pack of ten.

The advantage of this type of clip is that it slips on easily and then locks in place. It cannot be removed unless you lift the tab-- which is not something that can happen naturally. The factory E-clip, on the other hand, is on a shaft which rotates back and forth and will walk itself right out of the groove. Clearly the headlight-linkage design team wasn't talking to the A/T linkage design team that week.

Here's the McMaster part drawing:

And here's ours, in place since approx 2008 and 100,000 miles ago. Please forgive the dirt, we live on a dirt road and it is not a high-maintenance item.

Thank you so much for the PSA for this one! I am one of the fortunate ones and both my clips are in place...I had the McMaster-Carr website up and was going to look into ordering these tomorrow and am walking into the kitchen. Pick up the phone and look to see what time it is.....

9:28 pm.

I can take a hint........Got back in the chair and ordered the clips immediately. Thanks again.
