That shaft is trashed.

It's also the 'poster child' for proper use of the 'super duper sticky clutch shaft grease' that is supposed to be put on during installation.

That stuff has a proper name (Optimoly?), but, as with a lot of things, just call or e-mail Roger and ask for the 'super duper sticky grease' and he'll know exactly what you mean.

That shaft has very obvious and visible wear. My understanding is that it doesn't have to be that bad to be a problem. If you can run a fingernail up and down the splines and it catches anywhere, it's a problem.

I think so, although that's not what the tube I got from Roger about 5 years ago looks like.

That's the part number on my tube of grease. White tube with a couple stickers. Not a lot of the words are in English.

And, one more time - You don't have to screw around and guess. I wasn't kidding about the term 'super duper sticky clutch grease'.

Just ask Roger. He knows.

What I posted a pic of is the correct stuff. The part number given here has apparently been superseded by Porsche. It is the same stuff that I used on my input shaft splines of my 996.

Quick update - after thinking about it I decided to reassemble / reinstall the clutch pack except that I put the original clutch disks back in. Basically to check Greg's theory about the front disk design and thickness. So the only thing "new" is the TOB and pressure plate. Same disks, short shaft, guide tube and intermediate plate as what came out originally. Everything lubed and adjusted as suggested. Drove about 35 miles yesterday and no issues. I'll update after another hundred miles or so. If it keeps on working, then the problem was either 1) the rebuilt disks from Roger being different than the WSM calls for or 2) not having the rear pinch bolt fully torqued allowing some possible migration of the torque tube shaft.

My clutch has been working great ever since I made these changes. Probably 500 miles now. Not sure if it was the clutch disks or the rear pinch bolt. I am leaning to the latter, which may have been allowing the drive shaft to move and walk the intermediate shaft off the pilot bearing.
