Dan: How about a piece of black plastic, maybe 1/8-1/4" thick, to act as a spacer. I'm sure you can find some matte black material and shape it yourself. Just a thought...

The plastic surround of my factory grills are shot. I was also thingking of using the CNC at work on a piece if 5/8" wood (MDF) then stuffing the mesh into them through the bottoms. The benefit to aluminum is that it can be powder coated. I was going to cover the wood with grill fabric.

I'll get a picture tomorrow, just finished my stereo install.
I ended yp leaving the grills open, without a screen or fabric. I have one good stock screen and some time down the road I'll find another.
The grills are great, I painted them black and as they were drying i dabbed them with a sponge. they look exactly like stock.
If you cant stand the cracks in your grills bankers got the best thing I could find.

If you paint them try "wrinkle paint". Use multiple lite coats and the wrinkle texture will almost look like the originals.

If you don't like the results you can always strip them and start over
