Ok, I got the SprayMax 2K Clear but I made the mistake of consulting the internet with regards to safety protocols. Yikes !! Now I have to find someone with a spray booth and respirator. Any insight?

Yes, spraying catalyzed 2 part paint def requires a mask. Just go buy a nice 3m one from Home Depot. I use that paint alot. It comes out MINT from a can.

We're talking SprayMax, right? Their web site states this regarding 2K Headlight Clearcoat..."Special 2K clear coat for subsequent protective coating of polycarbonate lenses that have been pretreated with headlamp primer", and that the 2K is..."Ideally matched to the headlamp sealer" (they appear to be using "sealer" and "primer" as the same product, but I may be missing something).

Interesting. I was referring to the regular old Spraymax 2k clear. I use it on plastics all the time without primer, without issue. I don't see how polycarbonate would be diff. I would go for the original regular Spraymax shot right over 800 grit sanding. Sometimes I think manufacturers make stuff just to sell additional products, but I'm not a chemist.

It reads to me like the 'primer' (1K Headlight sealer) is nothing more than an adhesion promoter, common when painting slick plastics but this one is likely just a bit different in that it is totally clear.
If you are spraying clear over a freshly sanded headlight that was only finished to 1,500 as typical, I think there would be tons of tooth in the headlights and adhesion wouldn't be an issue at all. If you are spraying clear over headlights that have been sanded and buffed to perfection before spraying the clearcoat, then adhesion might be more of an issue.
Sanding at P400, then P800, (then optionally P1500), then spraying with clear coat without adhesion promoter works great.
