Well... Followed my machinist's advice about drilling out the studs, apparently I barely missed the center of the stud and every successively larger bit was a bit farther and farther off center. Now I have a stud that's still in there, and I'm hitting the block on one side. Jesus, what a mess.

I am glad you took our advice, btw and by pure coincidence I have a good bare block for sale.

Lart, appreciate the offer but I think I'll keep trying to get the studs out and fix the threads before I switch over to a new block. I've already got the entire front and bottom ends installed, minus the water pump.

I saw a product at the SEMA show you can fill the hole with, insert the stud with some release agent and it will harden around the stud. The stud can the be removed just as if the hole were tapped for it. They were using the product on blocks, sorry can't remember the name. I also have no idea on longevity, but sure looked like a great product.

I apologize, and so should your machinist, for not emphasizing enough now important being centered in the bolt is. If you see your center punch is off a bit and can’t correct it with the first drill bit, you should at least stop before hitting the threads in the block. There is defiantly a skill/ technique involved.
I like the idea URG8RB8 describes, sounds like JB weld.
Maybe a photo will help us steer you from here.

Well, I'm taking the block to the machinist next week to let him sort it out. I'm at the point that I just want the studs out, and I don't care how much it costs or how long it takes, just that it's done. I should have listened to my gut feeling and just brought him the block in the first place. Apparently I'm a half-way decent mechanic, HORRIBLE fabricator.

Got the engine back from the machinist today, he drilled out the existing studs and did it in literally no time at all. Simply amazing what a bit of experience can do. Or years of experience, for that matter. Anyway, Santa's OTHER present, a new WP, will be going in tonight!
