Default Window motor repair help (with pics)

1989 S4

Lil' while back my window motor had the arm come off the track....I fixed that problem and then a lil' while later the window motor went "dead". Took it apart (thanks to Rennlist), cleaned it up....got the motor working again.

Put it all back together and now the window will work for about one day - took it apart again and found that I somehow "moved" the small cog when forcing the motor apart when initially cleaning it, etc. (there was no "how to" when it came to pulling the actual motor out of the housing where the big cog-wheel is....I tried and tried, but ended up pulling it forcefully). It was stuck because there is a "ball" that holds the end of the motor shaft inside that cog housing and mine had shifted and left the splines of the motor to far down to just pull it out...anyways.....

Here is the inside of the power window motor "cog/gears" area.....

Now.....here is my dilemma....

The lil' cog that makes contact with the part of the assembly that moves the arm that moves the window up and down seems to have "play" in it.

It should look like this.....(thanks to Jadz928 for that pic).....NOTICE RIGHT IN THE MIDDLE OF THE COG.....see how much of the head of the bolt is showing?




Now....here is my cog (sorry for the less than great pics)





See how there is a gap between the cog and the housing?? I believe this is not supposed to be there - the cog should be right up against the housing, but loose enough to turn. My cog can be pulled in and out to create that gap or not - thus causing the inner cog to have a "wobble" as it spins on its axis.

What is happening is the whole cog is eventually twisting due to the slight amount of play and the wheel will jam up against the inside of the housing on a slight angle and will jam and the motor will just stop....I tried lubing the hell off out it in hopes it would not jam, but it always does.

Here are a couple closer pics of the wheel...notice on the far left how it is hitting the casing when it should be spinning in the middle all the time - you can kinda see how it is "leaning" to the left......I know it is hard to see....




.....So, I was wondering if anyone might know....

1. How the heck do I get that lil' cog pushed back down tight?

2. What is a good method to get that cover back on the cog area? I tried JB weld, but it wouldn't hold (but that may have something to do with the motor arm always twisting with the bigger cog as it binds up, thus "popping" the cover off again).

3. Anyone have a spare cog housing area left over after the motor totally went dead???

If I can't fix this, I don't really need a new "motor"....the motor works great - it's the cog it is moving that is loose, but I don't think you can just buy the cog area - it comes as part of the "motor".

put the gear side on a hard surface then take a socket and hammer and tap the gear onto the shaft.
Other option is to drive the shaft out of the gear clean up the rust and then lube the shaft then add some green locktite to the gear splines then tap back into place.
To change your screen name send a request to the site moderator explaining why , they can change it

Awesome - thanks so much on both things....

I did play around a bit with trying to tap the cog down on the spline, but I didn't want to force it in case it wasn't meant to move....but now, in retrospect, I guess that is the only way to put the whole shebang together in the first place....that lil' cog must go on last.

Note - when I flip the assembly over so the gear side is down, there is still a small difference between where the spline end sits and the trim of the housing, so I'll need to have that lil' "nib" that is the end of the spine supported by something solid.

If you have a helper and a vise get a 1/2 in extansion and place it in the vise a helper can hold the housing while you pound away on the socket, wear gloves and glasses
