Dan,

If you have the PCA's Up Fixin V, it has some instructiions for rebuilding. Your leaks may be the result of 3 possible mistakes. 1) are the 8 orings around the slits too thin? If so you will get system pressure into the upper chamber. With the correct sized o rings it will take moderate to heavy force to get the cylinder reinstalled. 2) did you plug the decoupler holes in the upper chamber or gasket with sealant? This could also cause too much pressure in the upper chamber. 3) how well did you clean or prep the gasket and mating surfaces? Use a razor blade to clean/scour all the surfaces. This is like resurfacing a head to get better contact. BTW when I rebuilt the distributor on the euro I did not see any evidence of sealers. There was evidence of lacquering on the edges though.

I used Rich A's PDF instructions. He emailed me and said he ended up sending it out. I also used his suggested O-ring sizes and now that Dennis brings it up, this could be an issue. I did notice the size he called out for the large O ring on the bottom was very wrong. (no offense Rich)

I have not dropped a thing and have made great effort to carefully do this project. All surfaces are as good as when I took it apart.

Slipping the barrel into the top half of the disty was not easy, but certainly not difficult. I did check the sizes of the O rings compared to what came out and they are the same size.

No holes plugged with sealer...I used a small paint rush to apply.

I appreciate all of the responses here.

Keith,

Did you paint the whole surface with the sealer? If so that may have inadvertantly plugged the decouplers. If you are going to use a sealer, just put enough on to minimally circle each passage and made sure it isn't so close that it spreads into the passage when compressed. Also, pay attention to the recommended cure times.

Thanks Dennis, I have been very careful...thats why I had used a small paint brush rather than the mop that comes in the bottle.

I just picked up what John used, so I will give that a shot.

Keith, I rebuilt mine ,once, never again didn't work, but also didn't leak! Iput mine back together dry and very clean. I then tourqed down like you did, then I put in deep freez overnight and the retorqued as soon as I took it out. Btw the reson minedidn't work was due to the fact that ther was a mare on the plunger that just let the fuel dump out the bottom, but it was worth the expreience- ended up just replacing it and life was much better- good luck

Plus one to michael on torquing them, placing in freezer overnight and retorquing.

good luck on this Keith, I dont know many who have had success as these run at very high pressure.

Pulled it apart and cleaned the surfaces...used a soft scotch pad to scuff the surface a little to remove any stuck material and give the Permatex a chance to bite. I carefully painted the surfaces again, this time with the aviation stuff, let it dry for a few minutes, aligned the holes/jets, oiled the O-rings, slipped it together checking all stayed secure, painted the T-bolts with Permatex, torqued in a criss-cross pattern from the inside out and let it dry/set for a bit.

Bitch is in the freezer!

Success! I kicked IT'S ***!

First shout out, Thanks John V! The Aviation sealer seemed to do the trick.

AFA the freezer experience, I am not sure that this had any affect. I didn't really twist the bolts beyond what they were originally torque to....just checked them for snugness. Those are big hunks of heavy metal to shrink anyway.

So I hooked it up with all the lines in place, tweaked on the A/F screw and got it to fire up after a few tries. No leaks no where!

Ran for a while until the overheating issue reared it's ugly head. However, the car seemed to rev well and hopefully it cured my hard start problem.
