I gasket matched the stock manifolds, and ground smooth all of the inside welds on all the joints. In the upper left pic, I've scribed the gasket size on the left manifold, right is the result. Middle, left, is the right manifold with the gasket installed. I left a little bit of material for the gasket surface. The right manifold has an undrilled casting for a bolt for the early EGR which I removed, too.



The early, single inlet pipe, muffler is much harder to disassemble! The ends are indeed packed with insulation of some sort.



The sound is great! With the (Yen) ¥-pipe and stock muffler, it has a good sound, and is not too loud. With the mod'ed muffler, the sound is just right. There's a nice growl as the engine 'cams in', but the idle sound is not annoying. It doesn't get louder at high rpm.

Note: taking out the 'snail shells' gives a louder sound than just cutting out the baffles..

I didn't have time to take it off the stands, but it certainly sounds more powerful! I had to turn down the idle, so it is flowing better, fer sure.

All stainless, high gas speed, grumbly but not loud, system = $0!

Did you hear a difference between the "old style muffler snail" and the newer 86 like I have? I'm ready to cut into mine, I have a new Tig welder, still in box and I have never used it do I need SS wire to seal it up?

I expect that the 86 looks like the '83, inside. Once it's cut apart, they should sound the same. You can adjust how loud you want it by removing, or not, the snail shells. On the early single inlet type, it would have been much more difficult to leave the snails in place, because they wrap around the baffle.

I was going to make some bellmouths, and tack them on the outlet pipes, but I was out of time. The muffler inards are thick gauge stainless, and it took a lot of effort to get it out the one hole!

You should use stainless rod to weld it, then grind it smooth. AFAIK, TIG is not easy!

? for you would you open it up with one cut or two like you had on your first muffler? I'm assuming, my muffler the 86 will just have the machine gun style restructures and could be cut off with muffler in the car, I have a lift!

With either the single or dual inlet, you can do everything with a single opening on the underside of the muffler. I would take off the cat back, though. The SS is very tough, and you'd be grinding/sawing above your head.

Note that on both types, the snails are tack welded to the baffle. On the '81 muffler, I had to lever the snails back and forth until the metal failed to move them over in order to get the Sawzall in.

On the single inlet, if you wanted to keep the snails, you might do well to open the top, instead.

Got the bottom open and see the 50 Cal barrels that need to be cut off. The outlet pipe goes at an 90 Degree angle to the top of the muffler did you trim those back or leave them in place. If I trim those back it seems like it may get a little louder due to cavatation, any feedback?

Are you going to experiment with the resonator also?

If your asking me after looking at the cut open unit PK photo showed it seems to be not necssary.
I am wondering how much tube PK cut off from the top it would be nice to do it in stages to test the loudness but closing up the opening to test between cuts would be too tough!

Help
I'm ready to finish carving the pumpkin and need a little more feed back.
I'm not sure if I should trim down the outlet pipes they sit about 2 inches or so from the top. I was wondering did you trim yours back so both in and out were level or did you leave a little to tune the sound?

Just back from an all day dyno run.

I would leave the bell mouth pipes intact on the two-inlet muffler. I'll see how it is over time, but I might open up the top, and weld the snails back in.

Unbelievable.

214 HP, 277 TQ SAE RW! (With a conservative 18% for the auto, that's 252/327 crank!)

Cams set hot to 1° retard, 27°@3K ignition advance, WR6DC plugs, Chevron Premium, and the new exhaust sytem + porting.
