What should I do with this rust?

Well, I have a 1991 325ix with a rebuilt engine with only 50K miles and all the other mechanics are rebuilt and runs great. The body is pretty beat up, with some major rust on the passenger side door jam. Is this costly to fix and is how should I go about handling this problem. It also has damage to the rear left quarter panel (as you can see in the pics). Any thoughts on if its worth fixing the body up?

You would probably have to weld a patch panel in there. Or have a shop do it. Hard to say if it can be done to make the car safe again, since it's in the corner of the door by your B pillar. It's part of the crash protection on the car.

I hate to be the bearer of bad news but if it's anything like my 91 325iX was yours looks terminal. Prior to my purchase the PO had spent a gob of money on a professional POR-15 treatment, sealing the cavities in the rockers/fenders, body work, followed by a beautiful respray in the factory color of Lazur Blau Metallic. After just 2 years in San Francisco the rust was starting to break out again through the lower body panels and fender wells. Don't be surprised when you pull those iX wheel flares/front valence and find serious issues at the wheel lips and corners. The E30's never had the galvanized bodies like the 944 did and are suffering as a result.

If the car is mechanically sound you could also transfer the AWD components to any good bodied 325 from a drier climate. Not sure if you have looked yet but no one makes the CV joints for the front axles anymore or parts for the TC. I sold mine about 2 years ago and found out the iX parts can be sold for more than the cars sometimes.
