Got some pics. Why is this cable pulling away from the roof as I raise it? The passenger side still goes up when this happens but the driver's side stays put. If I put a little pressure on, it works fine.

Not sure if this helps but I had a similar problem and both the acetal gears that drive the worm gear had crumbled. You can access the gears by removing the cover shown in your right hand photo (6screws I think) the gears I found on line from Pelican parts for $7.25 ea.
If your careful you and don't operate the drive when open if you know if its open or closed and assembly the racks in the right location you won't have to mess with the limit switches.

I forgot to add that every bit of hardware is brand new, except for the cable.

Ok, If I remember right there was some spring washers on there gear shaft if they were installed wrong they cound increase friction, not much help. Have you tried loosening the casing srews slightly?
When you say put a little pressure onit on the roof panel or cable?

Was the web site Clarks-Garage any help in understanding all the workings of the sunroof?

I tried everything on Clarks Garage. Waiting back on an email from him.

I meant when I put a little pressure on the cable and held it up loosely against the roof everything worked the way it should. When you leave it alone it buckles and doesn't work.

I can't recall if there was a clip holding the cable inline between the gear casings if not it might be worth trying to fit one?
