Removing the crank pulley is a once-in-30,000-mile+ job, and not that hard. Getting the BS pulleys off is harder.

Sounds like it might be the time for some Dremel work...and some judicious cutting..The dremel rotary saw should make quick work of the plastic..and Voila!

Default Top Front engine cover issue too !

After installing the new timing belt (Gates RPM Racing belt , Kevlar)
and the Conti balance shaft belt, tensioners and rollers, the engine developed a whine.
I checked and adjusted the balance shaft belt idler roller for the correct spacing of 0.5 to 1.0 mm.
No noise with cover off, but whines with it on. It turns out it was rubbing at the top balance shaft pulley.
The cover must have warped. I tried grinding the area down but still noisy. I have the full plastic skid
panel underneath so do I need to keep the cover on ?

Check that you have the balance belt tensioner tightened in the clockwise direction. If not it will put the balance belt out of position.

Thank you Gage, I will look at this. So you're saying that the tensioner would change the angle that the belt contacts the upper shaft pulley ?
