You can get H9 Hella 90mm's for about $80 each. But the light output is crap compared to the HID's. Trust me, I've used both. (in both my current setup and a bucket setup).

To the OP, good luck with the project, hopefully it doesnt turn into most other fixed headlight projects on here. Cue tifo with tumbleweeds.

Hi guys,

Lost a couple of days here in Seattle. We had a windstorm which killed power pretty much everywhere. Been without power for a few days, so not much progress on this. In any case, I got the lens molds in - they look great. The first bucket has come out of the FDM machine (woohoo) so should have that soon. One step at a time.

Hi guys, just got power back. Here's a pic of the mold raw from the FDM machine. Still need to do the surface finishing before taking the part off of it.

fyi, using a hid high beam is a bad idea. HID's are not meant to be used for the short term durations of high beam usage, unless you're using a bixenon projector which only triggers high beams by moving a shield in the projector.

Also, the hella 90mm hid projectors and the 90mm halogen projectors are nearly identical in design. It's very simple to purchase the halogen projectors, and convert them to hid use by utilizing oem hid bulbs and ballasts... which can usually be purchased for around $200 for a set. Using oem components in this way allows you to get much higher quality parts for less money.
