hello, the high beam and low beam are the hella 90mm and hella 50mm, respectively. there are HID versions available for each. these have been modeled to a 944 turbo. i'm not aware of any significant difference on the lights for a 944 turbo / 944 s2 to a 944/944s. if there is, please let me know, i will see what i can do about doing the necessary changes.

anyway, the lens molds came out of the FDM washer, used to remove support material created in making the part. so another little step forward today.

There is a difference between the 924/944 headlight and the 951/S2 headlight in shape and size. The 951/S2 headlight cover (and bucket) is longer and more angled in the front to match the lines of the more rounded bumper cover (compared to the squarish bumper cover of the 924/944 cars). You need a sample of each to make them correctly.

ah, ic. thanks! ok, i'll get the 951/S2 ones going, then maybe i'll get a headlight sample for a 944/944S.

here's a pic of the lens cad, pretty straight forward compared to the bezel. i made the peices oversized by about 0.100" on the forward and both side edges compared to the the stock headlights. this to eliminate much of the gap that's there with the stock pop-ups.

Here's a custom set of xenons from the turbo board. This cost over $2k:

Theo's lights

Is your set something that can be produced for $1k or less? The lamps would be fixed cost, but I imagine the pricing on the buckets & covers would vary based on level of interest/number of buyers.

the xenon lights alone go for about 450 each side for low beam and 500 for high beam. the halogen version of the lights alone are about 110 per side for low beam and 60 for high beam. this gives a large range of options for lighting cost from about 350 for all halogen to 1050 for xenon high beam / halogen low beam to about 2k for all-xenon setup like theo is running.

if i do end up taking these to production, i would likely package them in the c-west rx7 conversion manner. that is: the bezel, lens and bracketry come together but the lights themselves do not come with the kit. a source list would be included, so the user can then decide whether to go hid or not.

as for pricing on the brackets, bezel and lens, i think under 1k price point should be attainable. conversions available for other cars like the rx7 (eg: cwest, re-amemiya, etc..) are in the 800-1000 range for brackets/bezel only. hopefully this can be done for under that, but it will largely depend on the demand and whatever volumes discounts are available from the production composites and vacuum forming guys.

wow i like the cad work, i've never been able to really jump into rhino and hated pro-e with a passion. I mostly do work in auto cad 07 or the latest release of solid works. Great work!

Is there a version we can use without 1000$ worth of lighting? I love the look, but I just can't see spending that much for lighting.

Yeah, use halogen high and low beams and it cuts several hundred off the price tag.

I wanted to build something like this but use a bi-xenon setup for the hi/low beam, and add a free-form halogen high beam to the side, so that both are on when high beams are selected.
I mean, when you can use high beams, you want all the light you can possibly get, and I have always liked HID low beams.
IIRC the bi-xenon modules can be had used on EBay for in the ~$300 range for a full set (including ballasts and bulbs), and halogen high beams are probably ~$100-$150/set. This should provide the best balance between cost and light output.

Low beam xenons would suffice. I'm just worried about the material durability for HID use as there have been problems with aftermarket xenon bulbs killing the bulb casing..

Please get back to me when you have a final set made up and on the car. I am interested in a set for my 85.5
