Other than gbox, what can cause 2nd gear pop out?

Yes, the stock shifter leaves much to be desired. It was one of the first things I modified after I bought my car.

When I installed my B&M short shifter I spent quite a bit of time adjusting the cables to ensure very accurate stops at all seven gears. There was no alignment tool that came with the B&M, and if there was one available from Porsche I didn't know about it at the time. The alignment tool would have probably saved me time, but in the end my B&M has been spot-on since I installed it.

Do I need the stock alignment tool for this shifter?

your issue is *simply* that whoever did the reinstall of the new 1/2 synchro, must have replaced and used the ORIGINAL factory specs when re-shimming. they were amended by Porsche after this minor but significant "tolerance" issue became *commonplace* and frequently occurred in 01/02 MYrs.

the amended specs for shims changed where 4th sits in the gear stack ever so slightly. thats cured the recurrent issue. this, i found out on my last 96t when the factory tech had to repair my g50 box TWICE. the FIRST time he simply rebuilt it to ORIGINAL factory spec. 2nd time after he got the UPDATE from PORSCHE. all was good. what a PITA THAT was. this also explains why you never hear of this in cars after MY 02. they changed the shimming specs at the factory, by then. ( my 03's g50 has been flawless and opened ).

add: proper repair of this issue ALWAYS included 1/2 triple cone synchros ( sometime gears too ) be replaced. they interact and the dogring on 2nd gets "rounded" causing the "popout". its NOT the re-shimming per se. its the shim tolerances being initially WRONG, that cause the dogring to get rounded which THEN cause the POPOUT. that's why you can keep it in gear by holding onto the gearshift while in 2nd going downhills without it popping out.

My experience with this car has proven a couple times that using Porsche parts (PMNA/Cup included) whenever possible is a good idea, they fit right and are proven. My current set-up of GT-3 and Cup cables is awesome.

Had a stock shifter in my car when I bought it and paid the prev owner extra for the Numeric he had in a box. I installed it by confirming the stock shifter was properly adjusted then put the numeric in with the cables in the same positions. The car shifted closer but was notchy in the middle setting and the GT-3 is better by comparison.

I see 2 problems here. The first may be what 02996ttx50 mentioned about the stack height. If they didn't reshim it when they installed the replacement idler that may be the problem.

However, what I find more likely is that they only changed out 1 of the 3 parts of the synchro. They replaced the center cone ring and left the inner friction ring and outer synchro ring with the old worn parts. This is kind of like putting in new brake pads and leaving a rotor that is out of spec. The additional synchro ring in your picture is for 3rd gear. Absolutely ridiculous repair when they saved you less than $200 in parts on a multi-thousand dollar job by just doing the cone.

Hi - resurrecting an old thread. I have a 2011 997.2 Turbo that I recently purchased that has the 2nd gear pop out issue...and that was missed on PPI (long story).

This problem seems very rare with 997TTs

Trying to understand if I have a major transmission repair on my hands or if cable adjustment would solve. The issue seems to be consistent; it happens when decelerating in 2nd gear and going from 4000 RPMs to about 3600 it pops out. Happens in Sport mode; haven't done a lot of testing with Sport mode off.

I am not the most mechanical guy so hard for me to visualize the cause...any insights appreciated.

I think OK but only based on the PPI not identifying an issue with them. Even though the PPI missed the gear shift pop out, it was due to lots of snow and ice limiting a good test drive; the rest of the inspection was quite thorough and by a garage I trust.

I can tonight try to look myself (once I educate myself a bit on the subject)

My engine mounts seem fine. I am going to try and adjust cables this weekend. thanks
