Leak has been fixed, my concern is what's going one with that one exhaust port? Could I be running hot on one bank causing the header flange to warp or could the cheap header flange not have been flat and it just manifested itself over the 800 miles I've driven it (not sure when the PO installed the headers)

I got a set of Agency headers from another member here. When I got them and installed them on my car, the drivers side had a nasty leak. I took them back off and brought them to a guy I know at a local machine shop (I figured it needed to be milled flat). It turned out it was just slightly twisted. He put it in a vice and twisted it straight, then put it on a large belt sander to finish it off. Perfect! and he didn't even charge me It looks like yours needs the same treatment (without the twist). Make sure the gasket is good as well...

A machinist "straight edge" is invaluable in instances like this. A good flat file and a window pane with some valve grinding compound along with a little time will make perfectly flat surfaces the "old school" way.Oh yea, and you will need some feeler gauges.

Spent some time one the belt sander and it's getting there...Slowly but surely!
