It occurred to me that it may not be fair to blame the smoke smell on the headers. On the first startup after my local dealer changed the headers (they ended up charging 6.5 hours), an exhaust/crankcase pressure valve (not sure which one or exactly how these work) blew up. It ended up dumping oil everywhere. The exhaust pressure valve (black, on top near intake) was a TSB recall item, so Porsche replaced it under warranty. Anyway, I've probably got some oil in various crevices that hasn't burned off yet.

Track day this Saturday should take care of that if it's the cause. I also changed the oil at the same time, so it could, alternatively, be a bit of overfill causing the extra puff on startup too.

If you're running the cat-less race headers, that's probably an advantage to blow out that extra oil rather than soaking the cats...

These headers are haunting me.
Reminds me I need to bring the car in to get exhaust valve fixed.
Starting to think its never worked right.

Looks like we'll have an RS tune in the next 3-4 weeks as well... A couple of cars lined up!

With you on both sentiments! I think Im going to press the button on those headers next month. My exhaust valve tube departed some time after picking up the car in Europe and Im pretty sure it wasnt working for a long time. Its be reconnected and now is much more obvious when you push the button even at idle! Simple job...

Are these connected into the stock final muffler? Can you make them in inconel coated so as to keep heat from burning paint? Can you get fully bent tubes so as to minimize the number of welds?

I can make this setup from inconel if someone wants to pay the costs associated with it. Same as titanium. With 625 inconel I can go to 20-22ga and cut the weight of the tubes down by about 40%. The flap weight will not change nor will the flanges. I would suspect this would remove about 12-14lbs atleast from the weight of the exhaust, maybe a few more. We can also ceramic coat which I have thought about offering except break in procedure is specific and if not done correctly the coating will burn off.

Current flanges are 321 and waterjet cut from plate and debuted.

When doing inconel I have cast and or machined flanges made that transition from the port oval to round to match the tube without having to anneal and form the tube. This adds a bit to the cost but in my opinion it is part of building inconel headers to perform and last for a long time.
