For you, the good news is that according to Roger this doesn't happen very often. For example, he's never sold a dashboard evaporator to anyone. As for preventing the problem, well that is an interesting question. Clearly there isn't enough collective experience (even on Rennlist) to determine whether a pattern of failure exists.

The leak is located in the interior of the device. So, while I could see bubbles and hear a hissing noise when it was submerged in water, I couldn't see the actual leak point. Once I get the tool back again (it is on loan), I will try to expose the leak by bending the fins.

One thing that sits in the general area of the leak is the freeze sensor. Is it possible that it slowly wore a hole in one of the pressure lines? Maybe. But it is also possible that one of the tubes had manufacturing defect and/or corrosion. Again, without more data, it would be unwise to jump to any conclusion.

I guess I am 2 for 2...both my 1980 and 1986.5 had leaking evaporators...both Florida cars...both had inop AC systems for who knows how long before they ended up in my possession. Wonder if the hot and humid climate together with an inop/leaking system causes internal leaks? Oil/moisture getting acidic?

Does anyone know if there is an after-maket equivalent for the factory evaporator?

I remember seeing a write-up from a guy in Dubai a year ago or so who had the same problem, and, IIRC, the leak was from the middle of the evaporator as well. He had the work done by a local (to him) shop, that had everything apart and back together in like two days. Of course, there are more HVAC techs per square foot in Dubai than probably anywhere else in the world. ;-)

I will hopefully be done putting my dash back in tomorrow... it's taken a lot longer than two days.
