Failed CA SMOG, NOx a tad too high!
Car was warmed up for 30 mins prior to the test, which was on a very hot day
Also notice how the CO% and HC% are very well below the limit
I am wondering what could be causing this?

Just tried smogging with the position 3 on this guide (I have the 85.5 944) so fuel +6.3% spark 0

As you can see failed with slightly worst Parts Per Million (PPM) Reading, i guess the 02 sensor is the next step

are you sure you got it to the right click?
adding more fuel should have made your HC/CO numbers go higher at the tradeoff of lower NOX.
if you went 1 click too far it would have left fuel the same and reduced timing which raises NOX.

I did it a couple of times to make sure i am in the right pos, although it is difficult to tell because the blue switch is wobbly and recessed deep within the computer housing

I bought a car from Georgia that had all the smog parts on it but had the same issue. I ran through two tanks of chevron gas and added a bottle of the cheveron techroline (sp?) additive to each tank based on advice from smog station and a reputable Porsche mechanic. Their instructions - put good gas in it, add the additive, and drive the **** out of it. That improved things dramatically. I still failed... but barely. Then I replaced my O2 sensor and I went from being a super polluter to a super clean runner. I suspect the O2 sensor alone would have fixed it but I did have fun trying the first option :-)

You can lean it out by adjusting the spring inside of the AFM but this is last resort. Make sure you mark the original position and then turn spring wheel clockwise causing more tension not allowing barn door to open as far....I know I will get a lot of post telling you not to do this but if you mark original position so you can set it back then no damage done. Guaranteed to lean it out......

So i tried Smogging with a brand new O2 sensor, did not change the results, NOX still a tad to high. Although car over all runs noticably smoother.

The AFM would be the last resort. That would be a getto fix. Plenty of other things to try. You could have a vacuum leak leaning out the mixture. Try reading the spark plugs and check them for the correct heat range too. By any chance do you have a chip in the ECM/DMC that's advancing the ignition timing beyond stock? Keep this in mind, Nox forms if combustion temperature are too high.
