Yes, spent a little too much time watching videos on the Smooth-On website last night, thinking about all the pressure and vacuum chambers and pumps that I have access to.

Not sure whether durabililty would be sufficient with 202, or 220 (?)

http://www.smooth-on.com/Urethane-Pl...156/index.html

Perhaps can start by replicating a turn signal lens or something small.

This is drifting away from the LED headlight bulbs thread title. Lets open a new thread for ideas on full-on headlight upgrade options. IIRC Mr Porken played with a this theme a few years ago.

Given the skills/expense/knowledge required for making clear polycarb H4's, and the rumours of Singer employees owning 928's, would it not make sense to quietly ask them whether they're already on the case?

In keeping w/the OP's on replacement "LED Bulbs".
I found these today and wondering if this is yet a newer tech type?

They are 4800 LM each so that is a bit brighter than the 2500 LM each plastic H3's I posted, was looking at them for the Glass Fog/Driving Lamp bulbs on the S3. I'm running LED 45 SMT 1156's in the Plastic parking lamps as running lights.

As it's almost the end of the driving season here in MI, I may just wait until next spring and see whats out there as the prices are always going down on these as new types come out.

note: I do not know this seller, just trolling the web and they came up.

Edit for some reason the entire link is not posting

so past this in their search window "2015 Newest 1set 80W 9600lm H3 CREE LED Headlight"

These bulbs have the LED Chips positioned on either side so don't give the dip beam direction correctly hence the low brightness comments you see on Amazon for these bulbs. They are also in a plastic housing so the heat cooling efficient is much lower than any version with a metal housing so when they get hot they start to switch down the w/lumen ratio and reduce brightness.

If you check on Amazon and similar places these bulbs have some bad reviews!

The other problem with the position of the bulbs is they only reach 270° max unlike the 360° that they claim in the advert! This gives dark dead spots on the road ahead.
We tested these bulbs early on and were not happy to sell them! They are in no way comparable to the correctly positioned CREE LED bulbs we sell.

There are 2 new types of CREE LED bulbs coming out so the price of these older problematic units will keep coming down on eBay & Amazon as companies off-load them.
We will keep the list updated with the new products

We are testing these R3 bulbs ourselves at the moment - they are using the newer technology of "cool core" cooling tubes - this is the only potential way to get higher wattage bulbs compared with the fan bulbs - which give the highest output! These R3 bulbs are not quite 360° as they quote - the chips do protrude a little but they co not shine all around the centre shaft so have a "DEAD-SPOT" right at 12'O clock and 6'O-clock which are the 2 sweet spots of focus for a H4 lens & reflector!

The factory is actually claiming that they are not yet as good as the G5 bulbs we sell but they are hoping to develop them & improve the design to make it compete & be compatible with the better fan units like the G5

The technology and development is fast moving on LED's at the moment but that does not mean that all models on the market are producing the correct or brightest light pattern!

The brightest bub on the market at the moment is the G5 one that we sell. There is a new G6 model that we are testing and it has the chips on either side like the R3 model mentioned in this post however the G6 model has a glass lens around the complete bulb which give it the correct 360° light pattern.

Back to original topic, is there a LED solution for 9004 based H5 stock S4 headlights? Can a better designed emitter array compensate for the H5 shortcomings?

From my side - there is nothing I am aware of that will "fix" the shortcomings of the H5 Bulb/Headlamp arrangement. Nothing I am aware of from my searches online.

Except convert to the Euro H4 Headlamp!

Sorry

Thanks for the response, I did have H4's but sold them. They were great with 100 w incandescent bulbs. I am still looking for an LED 9004 that is at least as good as stock setup. There are a number of reasons for me to retain the H5 lights. Not looking for high performance lighting anymore, mostly city driving nighttime. The H5 setup is OK for that, just want LED's that don't blind the oncoming traffic on low beams.
